High-Conductivity and Cost-Efficient Aluminum Alloys for High-Strength Electricity Transmission Applications

The requirements of high electrical conductivity and cost efficiency to electricity transmission lines set Aluminum (Al) and its alloys as a superior choice over Copper. Nevertheless, Al needs to be strengthened in several industrial applications such as in hanging lines, railway applications, and moving parts.

To improve the aluminum wires’ mechanical properties, wires are either enforced with a steel core or alloyed with other elements. A high strength is achieved by the Al-6000 series (Mg and Si as main alloying elements) with a tensile strength might escalate up to 4 times. At the same time, the electrical conductivity of these alloys may be suppressed by a tens of percent compared to the pure Al.
The project aimed to develop cost-efficient, highly-conductive, and highly-strong Al-based alloys for electrical transmission applications. The development of alloys relies on a novel approach considering the local electrical properties of crystal defects in respect with the defects’ structural characteristics. The resistivities of individual microstructural defects were studied on the micron-scale and consequently correlated to their structural character.
Practically, Al-Mg-Si alloys having different compositions and microstructures were prepared. Their microstructure was characterized by scanning electron microscopy techniques. The local and global electrical resistivity of the alloys were inspected. It was proved that the resistivity is dominated by the macro-scale precipitates regardless of their phase identity, while the grain interiors exhibit only a slight resistivity contribution. Based on the resistivity-microstructure relations on local and global scales, new alloys were formed with distinct heat treatments. Yet, based on this optimization process, we can recommend guidelines to design high-conductivity high-strength Al-Mg-Si alloys.
